RESUMEN

An optical fiber with both temperature and strain fiber Bragg grating sensors were embedded into an aluminum cast structure during the casting process. Temperature and strain calibrations were carried out respectively for the metal-embedded sensors. Temperature and external strain decoupling was further demonstrated in a temperature range from 25 to 80 °C and an external strain range from 0 to ∼110 µÉ›. With the interpolated temperature measured by two temperature sensors at different positions, the external strain could be decoupled from temperature and thermal strain at the strain sensor. The temperature and external strain values obtained from our embedded optical fiber sensors agreed well with reference values, revealing the good performance of the metal-embedded optical fiber sensors. The difference between the measured values and the reference values are within ±5 µÉ› for external strain and ±1 °C for temperature. With only a single fiber, the in-situ temperature and external strain information in the aluminum structure can be monitored in real time, representing an important step towards fiber-optic smart casts. Our investigation demonstrates that embedded optical fiber sensors can be a promising method for structural health monitoring of metallic structures.

Increasingly complex numerical analyses require more and more precise, accurate and varied input parameters in order to achieve results that are as realistic and reliable as possible. Therefore, experimental analyses for material parameter identification are of high importance and a driving force for further developments. In this work, opportunities by applying fractal analysis to optical measurement data of a shear cutting process are investigated. The fractal analysis is based on a modification of the concept of scale-space filtering. Scale exponent fields are calculated for the image sequences of the shear cutting process that are taken by a mobile microscope. A least-square approximation is used for the automated evaluation of the local scale exponent values. In order to determine the change of the scale exponent of individual material points, a digital image correlation is applied.

The magnetic properties of non-oriented electrical steel, widely used in electric machines, are closely related to the grain size and texture of the material. How to control the evolution of grain size and texture through processing in order to improve the magnetic properties is the research focus of this article. Therefore, the complete process chain of a non-oriented electrical steel with 3.2 wt.-% Si was studied with regard to hot rolling, cold rolling, and final annealing on laboratory scale. Through a comprehensive analysis of the process chain, the influence of important process parameters on the grain size and texture evolution as well as the magnetic properties was determined. It was found that furnace cooling after the last hot rolling pass led to a fully recrystallized grain structure with the favorable ND-rotated-cube component, and a large portion of this component was retained in the thin strip after cold rolling, resulting in a texture with a low γ-fiber and a high ND-cube component after final annealing at moderate to high temperatures. These promising results on a laboratory scale can be regarded as an effective way to control the processing on an industrial scale, to finally tailor the magnetic properties of non-oriented electrical steel according to their final application.

Non-oriented electrical steel sheets are applied as a core material in rotors and stators of electric machines in order to guide and magnify their magnetic flux density. Their contouring is often realized in a blanking process step, which results in plastic deformation of the cut edges and thus deteriorates the magnetic properties of the base material. This work evaluates the influence of the material's grain size on its iron losses after the blanking process. Samples for the single sheet test were blanked at different cutting clearances (15 µm-70 µm) from sheets with identical chemical composition (3.2 wt.% Si) but varying average grain size (28 µm-210 µm) and thickness (0.25 mm and 0.5 mm). Additionally, in situ measurements of blanking force and punch travel were carried out. Results show that blanking-related iron losses either increase for 0.25 mm thick sheets or decrease for 0.5 mm thick sheets with increasing grain size. Although this is partly in contradiction to previous research, it can be explained by the interplay of dislocation annihilation and transgranular fracturing. The paper thus contributes to a deeper understanding of the blanking process of coarse-grained, thin electrical steel sheets.

Due to the nonlinear material behavior and contradicting application requirements, the selection of a specific electrical steel grade for a highly efficient electrical machine during its design stage is challenging. With sufficient knowledge of the correlations between material and magnetic properties and capable material models, a material design for specific requirements can be enabled. In this work, the correlations between magnetization behavior, iron loss and the most relevant material parameters for non-oriented electrical steels, i.e., alloying, sheet thickness and grain size, are studied on laboratory-produced iron-based electrical steels of 2.4 and 3.2 wt % silicon. Different final thicknesses and grain sizes for both alloys are obtained by different production parameters to produce a total of 21 final material states, which are characterized by state-of-the-art material characterization methods. The magnetic properties are measured on a single sheet tester, quantified up to 5 kHz and used to parametrize the semi-physical IEM loss model. From the loss parameters, a tailor-made material, marked by its thickness and grain size is deduced. The influence of different steel grades and the chance of tailor-made material design is discussed in the context of an exemplary e-mobility application by performing finite-element electrical machine simulations and post-processing on four of the twenty-one materials and the tailor-made material. It is shown that thicker materials can lead to fewer iron losses if the alloying and grain size are adapted and that the three studied parameters are in fact levers for material design where resources can be saved by a targeted optimization.

A tailor-made microstructure, especially regarding grain size and texture, improves the magnetic properties of non-oriented electrical steels. One way to adjust the microstructure is to control the production and processing in great detail. Simulation and modeling approaches can help to evaluate the impact of different process parameters and finally select them appropriately. We present individual model approaches for hot rolling, cold rolling, annealing and shear cutting and aim to connect the models to account for the complex interrelationships between the process steps. A layer model combined with a microstructure model describes the grain size evolution during hot rolling. The crystal plasticity finite-element method (CPFEM) predicts the cold-rolling texture. Grain size and texture evolution during annealing is captured by the level-set method and the heat treatment model GraGLeS2D+. The impact of different grain sizes across the sheet thickness on residual stress state is evaluated by the surface model. All models take heterogeneous microstructures across the sheet thickness into account. Furthermore, a relationship is established between process and material parameters and magnetic properties. The basic mathematical principles of the models are explained and demonstrated using laboratory experiments on a non-oriented electrical steel with 3.16 wt.% Si as an example.

Additive manufacturing of casting cores and molds is state of the art in industrial application today. However, improving the properties of chemically bonded casting cores regarding temperature stability, bending strength, and surface quality is still a major challenge. The process of slurry-based 3D printing allows the fabrication of dense structures and therefore sinterable casting cores. This paper presents a study of the slurry-based fabrication of ceramic layer compounds focusing on the drying process and the achievable properties in slurry-based 3D printing of casting cores. This study aims at contributing to a better understanding of the interrelations between the drying conditions in the 3D printing process and the properties of sintered specimens relating thereto. The drying intensity influenced by an IR heater as well as the drying periods are varied for layer thicknesses of 50, 75, and 100 µm. Within this study, a process window applicable for 3D printing of sinterable casting cores is identified and further indications are given for optimization potentials. At layer heights of 75 µm, bending strengths between ~8 and 11 MPa as well as densities of around 50% of the theoretical density were achieved. Since the mean roughness depth Rz is determined to be <30 µm in plane, an application of slurry-based 3D printing in investment casting is conceivable.

Traditional casting technology offers two mayor drawbacks towards research activities. On the one hand, time and resources needed for every casting are rather high. The mould has to be able to withstand the high temperatures introduced by the melt and provide cooling for the cast part. Preparation and installation of measuring equipment therefore takes time. Additionally, due to the high mass of the mould when compared to the cast part, parameter variations are rather limited in their resulting effect on the temperature-time profile being one of the most prominent factors regarding cast quality. Especially when pouring by hand, variations in casting times and rates superimpose effects created intentionally. Therefore, a different process was advanced and evaluated, allowing to minimise some of the drawbacks mentioned before. The key idea is to drastically reduce casting size to the dimensions of one specimen and to apply a highly automated production route. As such, a mirror furnace was modified as to allow the processing of melt. Due to the specimens size, an adaption of mechanical testing equipment was performed and evaluated. As an example, copper-iron bimetal specimens were examined by light microscopy, micro hardness testing, nanoindentation as well as tensile and torsion testing. As the results were consistent, the newly introduced method can be applied successfully in casting research. This allows for highly reproducible results, reducing the uncertainty of temperature measurements of a specimen due to the distance between them. The possibility of separating influencing variables like maximum temperature and cooling rate allows an analysis of the casting process, which would require different moulds to do so in traditional casting methods. The next steps will be directed at a broader variety of metals processed and at a direct comparison between the new process route and traditional casting technology.

Like most additive manufacturing processes for metals, material jetting processes require support structures in order to attain full 3D capability. The support structures have to be removed in subsequent operations, which increases costs and slows down the manufacturing process. One approach to this issue is the use of water-soluble support structures made from salts that allow a fast and economic support removal. In this paper, we analyze the influence of salt support structures on material jetted aluminum parts. The salt is applied in its molten state, and because molten salts are typically corrosive substances, it is important to investigate the interaction between support and build material. Other characteristic properties of salts are high melting temperatures and low thermal conductivity, which could potentially lead to remelting of already printed structures and might influence the microstructure of aluminum that is printed on top of the salt due to low cooling rates. Three different sample geometries have been examined using optical microscopy, confocal laser scanning microscopy, energy-dispersive X-ray spectroscopy and micro-hardness testing. The results indicate that there is no distinct influence on the process with respect to remelting, micro-hardness and chemical reactions. However, a larger dendrite arm spacing is observed in aluminum that is printed on salt.

The primary goal of this study is the formulation of a soft sensor that predicts industrially relevant mechanical properties for freeform bending. This serves as the foundation of a closed-loop property control. It is hypothesized that by inline measurement of hardness, predictions regarding residual hoop stresses, local strength and strain level can be achieved. A novel hardness-based correlation scheme is introduced, which is implemented into an extended Kalman filter (EKF) and allows an inline prediction of local strength, residual hoop stresses and plasticity. Furthermore, the ultrasonic contact impedance (UCI) method is validated as a suitable inline measuring solution.

The structural optimization of manufacturable casting parts is still a challenging and time-consuming task. Today, topology optimization is followed by a manual reconstruction of the design proposal and a process assurance simulation to endorse the design proposal. Consequently, this process is iteratively repeated until it reaches a satisfying compromise. This article shows a method to combine structural optimization and process assurance results to generate automatically structure- and process-optimized die casting parts using implicit geometry modeling. Therefore, evaluation criteria are developed to evaluate the current design proposal and qualitatively measure the improvement of manufacturability between two iterations. For testing the proposed method, we use a cantilever beam as an example of proof. The combined iterative method is compared to manual designed parts and a direct optimization approach and evaluated for mechanical performance and manufacturability. The combination of topology optimization (TO) and process assurance (PA) results is automated and shows a significant enhancement to the manual reconstruction of the design proposals. Further, the improvement of manufacturability is better or equivalent to previous work in the field while using less computational effort, which emphasizes the need for suitable metamodels to significantly reduce the effort for process assurance and enable much shorter iteration times.

In this study, the response of fiber Bragg gratings (FBGs) embedded in cast aluminum parts under thermal and mechanical load were investigated. Several types of FBGs in different types of fibers were used in order to verify general applicability. To monitor a temperature-induced strain, an embedded regenerated FBG (RFBG) in a cast part was placed in a climatic chamber and heated up to 120 ∘C within several cycles. The results show good agreement with a theoretical model, which consists of a shrink-fit model and temperature-dependent material parameters. Several cast parts with different types of FBGs were machined into tensile test specimens and tensile tests were executed. For the tensile tests, a cyclic procedure was chosen, which allowed us to distinguish between the elastic and plastic deformation of the specimen. An analytical model, which described the elastic part of the tensile test, was introduced and showed good agreement with the measurements. Embedded FBGs - integrated during the casting process - showed under all mechanical and thermal load conditions no hysteresis, a reproducible sensor response, and a high reliable operation, which is very important to create metallic smart structures and packaged fiber optic sensors for harsh environments.

Inorganically-bound core materials are used in foundries in high quantities. However, there is no validated mechanical failure criterion, which allows performing finite-element calculations on the core geometries, yet. With finite-element simulations, the cores could be optimised for various production processes from robotic core handling to the decoring process after the casting. To identify a failure criterion, we propose testing methods, that enable us to investigate the fracture behaviour of inorganically-bound core materials. These novel testing methods induce multiple bi-axial stress states into the specimens and are developed for cohesive frictional materials in general and for sand cores in particular. This allows validating failure criteria in principal stress space. We found that a Mohr-Coulomb model describes the fracture of inorganic core materials in a plane stress state quite accurately and adapted it to a failure criterion, which combines the Mohr-Coulomb model with the Weakest-Link theory in one consistent mechanical material model. This novel material model has been successfully utilised to predict the fracture force of a Brazilian test. This prediction is based on the stress fields of a finite element method (FEM) calculation.

Non-oriented (NO) electrical steel sheets find their application in rotating electrical machines, ranging from generators for wind turbines to motors for the transportation sector and small motors for kitchen appliances. With the current trend of moving away from fossil fuel-based energy conversion towards an electricity-based one, these machines become more and more important and, as a consequence, the leverage effect in saving energy by improving efficiency is huge. It is already well established that different applications of an electrical machine have individual requirements for the properties of the NO electrical steel sheets, which in turn result from the microstructures and textures thereof. However, designing and producing tailor-made NO electrical steel sheet is still challenging, because the complex interdependence between processing steps, the different phenomena taking place and the resulting material properties are still not sufficiently understood. This work shows how established, as well as advanced and newly developed characterization methods, can be used to unfold these intricate connections. In this context, the respective characterization methods are explained and applied to NO electrical steel as well as to the typical processing steps. In addition, several experimental results are reviewed to show the strengths of the different methods, as well as their (dis)advantages, typical applications and obtainable data.

The phase transformation to ausferrite during austempered ductile iron (ADI) heat treatment can be significantly influenced by the alloying element Mo. Utilizing neutron diffraction, the phase transformation from austenite to ausferrite was monitored in-situ during the heat treatment. In addition to the phase volume fractions, the carbon enrichment of retained austenite was investigated. The results from neutron diffraction were compared to the macroscopic length change from dilatometer measurements. They show that the dilatometer data are only of limited use for the investigation of ausferrite formation. However, they allow deriving the time of maximum carbon accumulation in the retained austenite. In addition, the transformation of austenite during ausferritization was investigated using metallographic methods. Finally, the distribution of the alloying elements in the vicinity of the austenite/ferrite interface zone was shown by atom probe tomography (APT) measurements. C and Mn were enriched within the interface, while Si concentration was reduced. The Mo concentration in ferrite, interface and austentite stayed at the same level. The delay of austenite decay during Stage II reaction caused by Mo was studied in detail at 400 °C for the initial material as well as for 0.25 mass % and 0.50 mass % Mo additions.

Current testing methods are capable of measuring strain near the surface on structural parts, for example by using strain gauges. However, stress peaks often occur within the material and can only be approximated. An alternative strain measurement incorporates fibre-optical strain sensors (Fiber Bragg Gratings, FBG) which are able to determine strains within the material. The principle has already been verified by using embedded FBGs in tensile specimens. The transition area between fibre and aluminium, however, is not yet properly investigated. Therefore, strains in tensile specimens containing FBGs were measured by neutron diffraction in gauge volumes of two different sizes around the Bragg grating. As a result, it is possible to identify and decouple elastic and plastic strains affecting the FBGs and to transfer the findings into a fully descriptive FE-model of the strain transition area.We thus accomplished closing the gap between the external load and internal straining obtained from cast-in FBG and generating valuable information about the mechanisms within the strain transition area.It was found that the porosity within the casting has a significant impact on the stiffness of the tensile specimen, the generation of excess microscopic tensions and thus the formation of permanent plastic strains, which are well recognized by the FBG. The knowledge that FBG as internal strain sensors function just as well as common external strain sensors will now allow for the application of FBG in actual structural parts and measurements under real load conditions. In the future, applications for long-term monitoring of cast parts will also be enabled and are currently under development.

Inorganically-bound sand cores are used in many light-metal foundries to form cavities in the cast part, which cannot be realised by the mould itself. To enable FEM simulations with core materials, their mechanical properties have to be measured. In this article, we adapt methods to determine the Young's and shear modulus, the Poisson ratio and the fracture strain of sand cores. This allows us to fully parametrise an ideal brittle FEM model. We found that the Young's and shear modulus can be obtained acoustically via the impulse excitation technique. The fracture strain was measured with a high-speed camera and a digital image correlation algorithm.

In this study, the response of regenerated fiber Bragg gratings (RFGBs) to axial forces was investigated in a temperature range from room temperature to 900 °C. For the first time, the transition from pure elastic to viscoelastic behavior around 700 °C of a standard SMF28 optical fiber was measured with an inscribed RFBG. An elastic model with linear temperature dependencies of Young's modulus and Poisson's ratio was established, and showed good agreement with the measurements up to temperatures of ∼500 °C. In the temperature range up to 900 °C, the RFBG response could be well described with a simple, single-material approach and a Burgers model that consists of a Kelvin and a Maxwell part. Based on the elastic parameter of the Maxwell part, the temperature-dependent force sensitivity of the RFBG was determined, and it showed a linear decrease in the range from room temperature to ∼500 °C, constant values in the range between ∼500 °C and ∼600 °C, and a strong increase at higher temperatures. While fulfilling the condition to operate in the elastic domain of the silica fiber, the investigations demonstrate that RFBGs can be used as force sensors up to temperatures of ∼600 °C - the range in which temperature-dependent force sensitivities have to be considered. The temperature-dependent parameters of the effective single-material model (elastic and viscoelastic part) are essential to describe the effective mechanical behavior of the optical fiber at high temperatures.

In this article, we study the fracture characteristics of inorganically-bound foundry cores. It will be shown that the fracture stress of inorganic cores follows Weibull's strength distribution function for brittle materials. Using three-point and four-point-bending experiments, the volume dependence of the bending fracture stress is analyzed and a Weibull model fitted. Furthermore, the fracture stress of arbitrary bending experiments can be calculated based on the Weibull parameters found.
