In this study, CoCrMo cuboid samples were deposited on a CuZrCr substrate using laser powder bed fusion (L-PBF) technology to investigate the influence of process parameters and laser remelting strategies on the mechanical properties and interface characteristics of multi-metals. This study found that process parameters and laser scanning strategies had a significant influence on the mechanical properties and interface characteristics. Samples fabricated with an EV ≤ 20 J/mm3 showed little tensile ductility. As the volumetric energy density (EV) increased to a range between 40 J/mm3 and 100 J/mm3, the samples achieved the desired mechanical properties, with a strong interface combining the alloys. However, an excessive energy density could result in cracks due to thermal stress. Laser remelting significantly improved the interface properties, especially when the EV was below 40 J/mm3. Variances in the EV showed little influence on the hardness at the CuZrCr end, while the hardness at the interface and the CoCrMo end showed an increasing and decreasing trend with an increase in the EV, respectively. Interface characterization showed that when the EV was greater than 43 J/mm3, the main defects in the L-PBF CoCrMo samples were thermal cracks, which gradually changed to pores with a lack of fusion when the EV decreased. This study provides theoretical and technical support for the manufacturing of multi-metal parts using L-PBF technology.

The nuclear and petrochemical industries often require multi-metal parts that are corrosion-resistant, heat-resistant, and possess high strength to enhance equipment safety and reduce downtime. Additive manufacturing technology enables the rapid and flexible processing of multi-metal parts to meet these stringent demands. This study is aimed at investigating the interface hardness between CoCrMo/IN625 to determine optimal processing parameters that can be utilized in manufacturing reliable and durable multi-metal parts. The result indicates that when the volumetric energy density, Ev, is at or below 20 J/mm3, microfluidic forces are unable to sufficiently diffuse between the two metals, leading to insufficient diffusion, and the high hardness CoCrMo acts as a support, resulting in a significantly higher interface hardness. As Ev increases, intense recoil pressure within the microfluidic forces disrupts the melt pool, allowing for full diffusion between the two metals. The fully diffused high-hardness CoCrMo has been diluted by the low-hardness IN625, thus reducing the interface hardness. Considering the interface hardness, strength, and printing efficiency (time and energy consumption), we recommend a range of 35 J/mm3 < Ev ≤ 75 J/mm3. In this range, the average values for interface hardness and tensile strength of the samples are approximately 382 HV and 903 MPa, respectively.

A few components used in the aerospace and petrochemical industries serve in corrosive environments at high temperatures. Corrosion-resistant metals or unique processes, such as coating and fusion welding, are required to improve the performance of the parts. We have used laser powder bed fusion (LPBF) technology to deposit a 5 mm thick corrosion-resistant CoCrMo layer on a high-strength IN625 substrate to improve the corrosion resistance of the core parts of a valve. This study found that when the laser volumetric energy density (EV) ≤ 20, the tensile strength increases linearly with the increase in EV, and the slope of the curve is approximately 85°. The larger the slope, the greater the impact of EV on the intensity. When EV > 20, the sample strength reaches the maximum tensile strength. When the EV increases from 0 to 20, the fracture position of the sample shifts from CoCrMo to IN625. When EV ≤ 38, the strain increases linearly with the increase in EV, and the slope of the curve is approximately 67.5°. The sample strain rate reaches the maximum when EV > 38. Therefore, for an optimal sample strength and strain, EV should be greater than 38. This study provides theoretical and technical support for the manufacturing of corrosion-resistant dissimilar metal parts using LPBF technology.

High-quality joining of dissimilar alloys between Fe-36Ni alloy and 304L stainless steel is essential in the manufacturing of LNG tanker. In this study, lap joints of Fe-36Ni and 304L dissimilar alloys were fabricated by a pulsed gas tungsten arc welding (P-GTAW) process. The effects of low-frequency pulse on the appearance, microstructure and mechanical properties of the Fe-36Ni/304L lap joints was investigated. With the increase of frequency, the feature sizes of α (the transition angle of the upper surface of Fe-36Ni to the surface of the weld bead) and R (shortest distance between weld root and weld surface) exhibited downtrend and uptrend, respectively, while La (the maximum weld width of lower sheet) and P (the maximum weld penetration of lower sheet) changed in a smaller range. Fusion zone (FZ) is mainly composed of γ phase and M23C6 during solidification, and M23C6 particles are distributed on the grain boundaries of the cells, which reduced the mechanical properties of joint. The average hardness between 110 HV1 and 136 HV1 is lower than that of the base metals. Fractures of all joints located at the Fe-36Ni side near the weld, and a dimple fracture in all samples indicated a ductile fracture. This study found that the heat input values remain 198.86 J mm-1 and increased pulse frequency can improve the maximum tensile force. The average maximum tensile force of the lap weld is 11.95 kN when pulsed frequency is 15 Hz.

Dissimilar joints between Ti-6Al-4V (Ti-64) and Ti-6Al-2Sn-4Zr-2Mo-0.1Si (Ti-6242) were manufactured using linear friction welding. The weld quality, in terms of the microstructure and mechanical properties, was investigated after stress relief annealing (SRA) at 750 °C for 2 h and compared with the as-welded (AWed) results. The central weld zone (CWZ) microstructure in the AWed condition consisted of recrystallized prior-ß grains with α' martensite, which transformed into an acicular α+ß structure after SRA. The hardness in the AWed condition was highest in the CWZ and decreased sharply through the thermomechanically affected zones (TMAZ) to the parent materials (PMs). After SRA, the hardness of the CWZ decreased, mainly due to tempering of the α' martensite microstructure. Static tensile testing of the dissimilar welds in both the AWed and stress relief annealed (SRAed) conditions resulted in ductile fracture occurring exclusively in the Ti-6Al-4V side of the joint. The promising results on joining of Ti-64 to Ti-6242 provide valuable insight for tailoring performance of next-generation aero-engine products.

The welding of cemented carbide to tool steel is a challenging task, of scientific and industrial relevance, as it combines the high level of hardness of cemented carbide with the high level of fracture toughness of steel, while reducing the shaping cost and extending the application versatility, as its tribological, toughness, thermal and chemical properties can be optimally harmonised. The already existing joining technologies often impart either insufficient toughness or poor high-temperature strength to a joint to withstand the ever-increasing severe service condition demands. In this paper, a novel capacitor discharge welding (CDW) process is investigated for the case of a butt-joint between a tungsten carbide-cobalt (WC-Co) composite rod and an AISI M35 high-speed steel (HSS) rod. The latter was shaped with a conical-ended projection to promote a high current concentration and heat at the welding zone. CDW functions by combining a direct current (DC) electric current pulse and external uniaxial pressure after a preloading step, in which only uniaxial pressure is applied. The relatively high heating and cooling rates promote a thin layer of a characteristic ultrafine microstructure that combines high strength and toughness. Morphological analysis showed that the CDW process: (a) forms a sound and net shaped joint, (b) preserves the sub-micrometric grain structure of the original WC-Co composite base materials, via a transitional layer, (c) refines the microstructure of the original martensite of the HSS base material, and (d) results in an improved corrosion resistance across a 1-mm thick layer near the weld interface on the steel side. A nano-indentation test survey determined: (e) no hardness deterioration on the HSS side of the weld zone, although (f) a slight decrease in hardness was observed across the transitional layer on the composite side. Furthermore, (g) an indication of toughness of the joint was perceived as the size of the crack induced by processing the residual stress after sample preparation was unaltered.
