RESUMEN

This article aims to review a redesign approach of a student racing car's clutch lever component, which was topologically optimized and manufactured by Additive Manufacturing (AM). Finite Element Method (FEM) analysis was conducted before and after a Topology Optimization (TO) process in order to achieve equivalent stiffness and the desired safety factor for the optimized part. The redesigned clutch lever was manufactured by using AM-Selective Laser Melting (SLM) and printed from powdered aluminum alloy AlSi10Mg. The final evaluation of the study deals with the experimental test and comparison of the redesigned clutch lever with the existing part which was used in the previous racing car. Using TO as a main redesign tool and AM brought significant changes to the optimized part, especially the following: reduced mass of the component (10%), increased stiffness, kept safety factor above the 3.0 value and ensured the more aesthetic design and a good surface quality. Moreover, using TO and AM gave the opportunity to consolidate multi-part assembly into a single component manufactured by one manufacturing process that reduced the production time. The experimental results justified the simulation results and proved that even though the applied load was almost 1.5× higher than the assumed one, the maximum von Mises stress on the component was still below the yield limit of 220 MPa.

In this study, the effect of moisture on the elastic and failure properties of elastomeric polyurethane (EPU 40) 3D printed via Vat Photopolymerization was investigated. EPU 40 samples were printed, and uniaxial tensile tests were performed on Dry-fresh, Dry-aged (eight months aged), and after various times of being immersed in water (0−8 months). Elastic response, initial stiffness, failure strength, and failure elongation were analyzed. Besides, gravimetric analysis was performed to determine the increase in weight and thickness after water immersion. The elastic response was fitted by the Arruda-Boyce constitutive model. Results show that initial stiffness decreased after immersion (mean 6.8 MPa dry vs. 6.3 MPa immersed p-value 0.002). Contrary, the initial stiffness increased due to physical aging under a dry state from a mean 6.3 MPa to 6.9 MPa (p = 0.006). The same effect was observed for stiffness parameter G of the constitutive model, while the limit stretch parameter λL was not affected by either aging. The 95% confidence intervals for strength and failure stretch were 5.27−9.48 MPa and 2.18−2.86, respectively, and were not affected either by immersion time or by physical aging. The median diffusion coefficient was 3.8·10−12 m^2/s. The immersion time has a significant effect only on stiffness, while oxidative aging has an inverse effect on the mechanical properties compared to water immersion. The transition process is completed within 24 h after immersion.

Spinel ferrites are widely investigated for their widespread applications in high-frequency and energy storage devices. This work focuses on enhancing the magnetic and dielectric properties of Ni0.25Cu0.25Zn0.50 ferrite series through non-thermal microwave plasma exposure under low-pressure conditions. A series of Ni0.25Cu0.25Zn0.50 ferrites was produced using a facile sol-gel auto-ignition approach. The post-synthesis plasma treatment was given in a low-pressure chamber by sustaining oxygen plasma with a microwave source. The structural formation of control and plasma-modified ferrites was investigated through X-ray diffraction analysis, which confirmed the formation of the fcc cubical structure of all samples. The plasma treatment did not affect crystallize size but significantly altered the surface porosity. The surface porosity increased after plasma treatment and average crystallite size was measured as about ~49.13 nm. Morphological studies confirmed changes in surface morphology and reduction in particle size on plasma exposure. The saturation magnetization of plasma-exposed ferrites was roughly 65% higher than the control. The saturation magnetization, remnant magnetization, and coercivity of plasma-exposed ferrites were calculated as 74.46 emu/g, 26.35 emu/g, and 1040 Oe, respectively. Dielectric characteristics revealed a better response of plasma-exposed ferrites to electromagnetic waves than control. These findings suggest that the plasma-exposed ferrites are good candidates for constructing high-frequency devices.

In metal 3D printing with Selective Laser Melting (SLM) technology, due to large thermal gradients, the residual stress (RS) distribution is complicated to predict and control. RS can distort the shape of the components, causing severe failures in fabrication or functionality. Thus, several research papers have attempted to quantify the RS by designing geometries that distort in a predictable manner, including the Bridge Curvature Method (BCM). Being different from the existing literature, this paper provides a new perspective of the RS build-up in aluminum parts produced with SLM using a combination of experiments and simulations. In particular, the bridge samples are printed with AlSi10Mg, of which the printing process and the RS distribution are experimentally assessed with the Hole Drilling Method (HDM) and simulated using ANSYS and Simufact Additive. Subsequently, on the basis of the findings, suggestions for improvements to the BCM are made. Throughout the assessment of BCM, readers can gain insights on how RS is built-up in metallic 3D-printed components, some available tools, and their suitability for RS prediction. These are essential for practitioners to improve the precision and functionality of SLM parts should any post-subtractive or additive manufacturing processes be employed.

Nowadays, the dynamic development of the entire market of composite materials is noticeable, which is very often associated with the need to use waste or recycled materials in their production. In the process of producing composites themselves, the easy possibility of shaping their mechanical and thermomechanical properties becomes apparent, which can be a big problem for materials with a homogeneous structure. For the tests, samples made of a combination of acrylic-phenolic resin with fine aluminum and brass chips were used. The tests were performed for composite samples produced by pressing. This paper presents the results of the DMTA method of the conservative modulus and the tangent of mechanical loss angle of the composite, a detailed stereometric analysis of the surface after machining, roughness parameters and volumetric functional parameters were performed. For the tested samples, changes in the values of the conservative modulus and the mechanical loss coefficient were recorded, which indicated significant differences for the composite with brass chips in relation to composites with aluminum chips. In the case of the composite with aluminum chips, slight changes in the conservative modulus were recorded in the glass transition phase and the elastic deformation phase at different frequencies. In contrast, for composites with brass, slight changes were recorded in the entire range of the course of the conservative module as a function of temperature when different excitation frequencies were applied. In relation to the polymer matrix, a significant increase in the value of the conservative modulus of composites was recorded in the entire temperature range of the test. Significant differences were recorded in the study of the surface of composites in the case of using different materials obtained after machining as fillers. The dependences of the amplitude parameters of the surface after machining the sample made of phenolic-acrylic resin prove the poor performance properties of the surface. The use of chips in the composite significantly changed the surface geometry.

Zinc oxide (ZnO) nanoparticles were loaded over non-thermal plasma (P1) and citric acid (P2)-functionalized cotton fabrics using a room temperature sonification process. The cotton samples were pretreated with dielectric barrier discharge (DBD) plasma and citric acid to introduce some reactive moieties on the fabric to enhance the adhesion power of ZnO nanoparticles with an average particle size of 41 nm. The nanoparticles were dispersed homogeneously on the surface of the P1 sample, which enhanced the antibacterial, UV protection and photocatalytic self-cleaning characteristics of ZnO-loaded fabric. The self-cleaning efficiency of P1 and P2 samples was measured to be about 77% and 63%, respectively. The inhibition zones of 5.5 mm and 5.4 mm were produced by sample P1 against E. coli and S. aureusbacteria, respectively, which were slightly higher than the inhibition zones produced by sample P2. The inhibition zone of the samples roughly decreased by 17% after performing 10 wash cycles. The unloaded cotton fabric had a UPF value of 70.02 units and blocking percentage of 70.92% and 76.54% for UVA and UVB radiations, respectively. The UVA-blocking capacity of samples P1 and P2 was 95.27% and 91.22, respectively. Similarly, the UVB blocking capacity was 94.11% and 92.65%, respectively. The pre-coating plasma treatment was found to be helpful in improving the UV-blocking ability of ZnO-loaded cotton fabric.

This research aims to characterize and examine the microstructure and mechanical properties of the newly developed M789 steel, applied in additive manufacturing. The data presented herein will bring about a broader understanding of the processing−microstructure−property−performance relationships in this material based on its chemical composition and heat treatment. Samples were printed using the laser powder bed fusion (LPBF) process and then the solution was annealed at 1000 °C for 1 h, followed by aging at 500 °C for soaking times of 3, 6 and 9 h. The AM components showed a relative density of 99.1%, which arose from processing with the following parameters: laser power of 200 W, laser speed of 340 mm/s, and hatch distance of 120 µm. Optical and electron microscopy observations revealed microstructural defects, typical for LPBF processes, like voids appearing between the melted pools of different sizes with round or creviced geometries, nonmelted powder particle formation inside such cavities, and small spherical porosity that was preferentially located between the molten pools. In addition, in heat-treated conditions, AM maraging steel has combined oxide inclusions of Ti and Al (TiO2:Al2O3) that reside along the grain boundaries and secondary porosities; these may act as preferential zones for crack initiation and may increase the brittleness of the AM steel under aged conditions. Consequently, the elongation of the AM alloy was low (<3%) for both annealed and aged solution conditions. The tensile strength of AM M789 increased from 968 MPa (solution annealed) to 1500−1600 MPa after the aging process due to precipitation within the intermetallic η-phase. A tensile strength and yield point of 1607 ± 26 and 1617 ± 45 MPa were obtained, respectively, after a full heat treatment at 500 °C/6 h. The results show that 3 h aging of solution annealed AM M789 steel achieves satisfactory material properties in industrial practice. Extending the aging time of printed parts to 6 h yields slightly improved properties but may not be worth the effort, while long-term aging (9 h) was shown to even reduce quality.

3D printing, also known as additive manufacturing, is becoming increasingly popular for prototype processing in industrial practice. Laser sintering, which is a laser powder bed fusion technique, is a versatile and common 3D printing technology, which enables compact and high-quality products. Polyamide 12, a popular 3D printing material, provides reliable mechanical and thermal properties. Weaknesses in applying this technology for polyamide 12 include incomplete information regarding the application of various types of additives and different printing orientations with respect to the properties. This study aimed to investigate the influence of various additives (including carbon fiber, glass fiber, flame retardant, and aluminum powder) combined with polyamide 12, using processing of predefined powder refreshing mixture on the properties of a finished product. The thermal, surface, and mechanical properties of samples printed with five different polyamides 12-based powders at three different print orientations were investigated. It was found that the inclusion of additives decreases the tensile strength and increases the surface roughness of printed components-however, the toughness increases. The results can assist designers in selecting an appropriate material that will produce a finished part with the required properties for a given application.

The characterisation of failure mechanisms in carbon fibre-reinforced polymer (CFRP) materials using the acoustic emission (AE) technique has been the topic of a number of publications. However, it is often challenging to obtain comprehensive and reliable information about individual failure mechanisms. This situation was the impetus for elaborating a comprehensive overview that covers all failure mechanisms within the framework of CFRP materials. Thus, we performed tensile and compact tension tests on specimens with various stacking sequences to induce specific failure modes and mechanisms. The AE activity was monitored using two different wideband AE sensors and further analysed using a hybrid AE hit detection process. The datasets received from both sensors were separately subjected to clustering analysis using the spectral clustering technique, which incorporated an unsupervised k-means clustering algorithm. The failure mechanism analysis also included a proposed filtering process based on the power distribution across the considered frequency range, with which it was possible to distinguish between the fibre pull-out and fibre breakage mechanisms. This functionality was particularly useful in cases where it was evident that the above-mentioned damage mechanisms exhibited very similar parametric characteristics. The results of the clustering analysis were compared to those of the scanning electron microscopy analysis, which confirmed the conclusions of the AE data analysis.

The AlSi10Mg alloy is characterized by a high strength-to-weight ratio, good formability, and satisfying corrosion resistance; thus, it is very often used in automotive and aerospace applications. However, the main limitation of using this alloy is its low yield strength and ductility. The equal-channel angular pressing is a processing tool that allows one to obtain ultrafine-grained or nanomaterials, with exceptional mechanical and physical properties. The purpose of the paper was to analyze the influence of the ECAP process on the structure and hardness of the AlSi10Mg alloy, obtained by the selective laser melting process. Four types of samples were examined: as-fabricated, heat-treated, and subjected to one and two ECAP passes. The microstructure analysis was performed using light and electron microscope systems (scanning electron microscope and transmission electron microscope). To evaluate the effect of ECAP on the mechanical properties, hardness measurements were performed. We found that the samples that underwent the ECAP process were characterized by a higher hardness than the heat-treated sample. It was also found that the ECAP processing promoted the formation of structures with semicircular patterns and multiple melt pool boundaries with a mean grain size of 0.24 µm.

The aim of the paper is to design, manufacture, and test an off-axis composite profile of circular cross-section. Composite profile based on continuous carbon fibers reinforcing the onyx matrix, i.e., a matrix that consists of nylon and micro carbon fibers, was produced by fused deposition modeling (FDM) method. A buckling test of the six printed composite specimens was performed on a tensile test machine. The values of the experiment were compared with the values of the computational simulation using the Finite Element Method (FEM) analysis. The mean value of the experimentally determined critical force at which the composite profile failed was 3102 N, while the value of the critical force by FEM analysis was calculated to be 2879 N. Thus, reliability of the simulation to determine the critical force differed from the experimental procedure by only 7%. FEM analysis revealed that the primary failure of 3D printed composite parts was not due to loss of stability, but due to material failure. With great accuracy, the results of the comparison show that it is possible to predict the mechanical properties of 3D printed composite laminates on the basis of a theoretical model.

Particularly in the aerospace industry and its applications, recast layers and microcracks in base materials are considered to be undesirable side effects of the laser beam machining process, and can have a significant influence on the resulting material behavior and its properties. The paper deals with the evaluation of the affected areas of the Inconel 718 nickel-base superalloy after its drilling by a laser beam. In addition, measurements and analyses of the mechanical properties were performed to investigate how these material properties were affected. It is supposed that the mechanical properties of the base material will be negatively affected by this accompanying machining process phenomenon. As a verification method of the final mechanical properties of the material, static uniaxial tension tests were performed on experimental flat shape samples made of the same material (Inconel 718) and three different thicknesses (0.5/1.0/1.6 mm) which best represented the practical needs of aerospace sheet metal applications. There was one hole that was drilled with an angle of under 70° in the middle of the sample length. Additionally, there were several sets of samples for each material thickness that were drilled by both conventional and nonconventional methods to emphasize the effect of the recast layer on the base material. In total, 192 samples were evaluated within the experiment. Moreover, different tensile testing temperatures (room as 23 °C and elevated as 550 °C) were determined for all the circumstances of the individual experiments to simulate real operation load material behavior. As a result, the dependencies between the amount of the recast layer and the length of the microcracks observed after the material was machined by laser beam, and the decrease in the mechanical properties of the base material, were determined.

RESUMEN

Additive manufacturing (3D printing) has significantly changed the prototyping process in terms of technology, construction, materials, and their multiphysical properties. Among the most popular 3D printing techniques is vat photopolymerization, in which ultraviolet (UV) light is deployed to form chains between molecules of liquid light-curable resin, crosslink them, and as a result, solidify the resin. In this manuscript, three photopolymerization technologies, namely, stereolithography (SLA), digital light processing (DLP), and continuous digital light processing (CDLP), are reviewed. Additionally, the after-cured mechanical properties of light-curable resin materials are listed, along with a number of case studies showing their applications in practice. The manuscript aims at providing an overview and future trend of the photopolymerization technology to inspire the readers to engage in further research in this field, especially regarding developing new materials and mathematical models for microrods and bionic structures.

The aim of this work was to monitor the mechanical behavior of 316L stainless steel produced by 3D printing in the vertical direction. The material was tested in the "as printed" state. Digital Image Correlation measurements were used for 4 types of notched specimens. The behavior of these specimens under monotonic loading was investigated in two loading paths: tension and torsion. Based on the experimental data, two yield criteria were used in the finite element analyses. Von Mises criterion and Hill criterion were applied, together with the nonlinear isotropic hardening rule of Voce. Subsequently, the load-deformation responses of simulations and experiments were compared. Results of the Hill criterion show better correlation with experimental data. The numerical study shows that taking into account the difference in yield stress in the horizontal direction of printing plays a crucial role for modeling of notched geometries loaded in the vertical direction of printing. Ductility of 3D printed specimens in the "as printed" state is also compared with 3D printed machined specimens and specimens produced by conventional methods. "As printed" specimens have 2/3 lower ductility than specimens produced by a conventional production method. Machining of "as printed" specimens does not affect the yield stress, but a significant reduction of ductility was observed due to microcracks arising from the pores as a microscopic surface study showed.

The manufacturing route primarily determines the properties of materials prepared by additive manufacturing methods. In this work, the microstructural features and mechanical properties of 316 L stainless steel prepared by the selective laser method have been determined. Three types of samples, (i) selective laser melted (SLM), (ii) selective laser melted and hot isostatic pressed (HIP) and (iii) selective laser melted and heat treated (HT), were characterized. Microstructural analysis revealed that SLM samples were formed by melt pool boundaries with fine cellular-dendritic-type microstructure. This type of microstructure disappeared after HT or HIP and material were formed by larger grains and sharply defined grain boundaries. The SLM-prepared samples contained different levels of porosity depending on the preparation conditions. The open interconnected LOF (lack of fusion) pores were observed in the samples, which were prepared with using of scanning speed 1200 mm/s. The blowhole and keyhole type of porosity were observed in the samples prepared by lower scanning speeds. The HIP caused a significant decrease in internal closed porosity to 0.1%, and a higher pressure of 190 MPa was more effective than the usually used pressure of 140 MPa, but for samples with open porosity, HIP was not effective. The relatively high yield strength of 570 MPa, tensile strength of 650 MPa and low ductility of 30-34% were determined for SLM samples with the lower porosity content than 1.3%. The samples after HIP showed lower yield strengths than after SLM (from 290 to 325 MPa) and relatively high ductility of 47.8-48.5%, regardless of the used SLM conditions.

This work is focused on the analysis of the influence of welding on the properties and microstructure of the AISI316L stainless steel tube produced by 3D printing, specifically the SLM (Selective Laser Melting) method. Both non-destructive and destructive tests, including metallographic and fractographic analyses, were performed within the experiment. Microstructure analysis shows that the initial texture of the 3D print disappears toward the fuse boundary. It is evident that high temperature during welding has a positive effect on microstructure. Material failure occurred in the base material near the heat affected zone (HAZ). The results obtained show the fundamental influence of SLM technology in terms of material defects, on the properties of welded joints.

In this work, a systematic analysis of the hot deformation mechanism and a microstructure characterization of an as-cast single α-phase Mg-4.5 Li-1.5 Al alloy modified with 0.2% TiB addition, as a grain refiner, is presented. The optimized constitutive model and hot working terms of the Mg-Li alloy were also determined. The hot compression procedure of the Mg-4.5 Li-1.5 Al + 0.2 TiB alloy was performed using a DIL 805 A/D dilatometer at deformation temperatures from 250 °C to 400 °C and with strain rates of 0.01-1 s-1. The processing map adapted from a dynamic material model (DMM) of the as-cast alloy was developed through the superposition of the established instability map and power dissipation map. By considering the processing maps and microstructure characteristics, the processing window for the Mg-Li alloy were determined to be at the deformation temperature of 590 K-670 K and with a strain rate range of 0.01-0.02 s-1.

In the present study, 18% Ni 300 maraging steel powder was processed using a selective laser melting (SLM) technique to study porosity variations, microstructure, and hardness using various process conditions, while maintaining a constant level of energy density. Nowadays, there is wide range of utilization of metal technologies and its products can obtain high relative density. A dilatometry study revealed that, through heating cycles, two solid-state effects took place, i.e., precipitation of intermetallic compounds and the reversion of martensite to austenite. During the cooling process, one reaction took place (i.e., martensitic transformation), which was confirmed by microstructure observation. The improvements in the Rockwell hardness of the analyzed material from 42 ± 2 to 52 ± 0.5 HRC was improved as a result of aging treatment at 480 °C for 5 h. The results revealed that the relative density increased using laser speed (340 mm/s), layer thickness (30 µm), and hatch distance (120 µm). Relative density was found approximately 99.3%. Knowledge about the influence of individual parameters in the SLM process on porosity will enable potential manufacturers to produce high quality components with desired properties.

This paper deals with the investigation of complex corrosion properties of 3D printed AISI 316L steel and the influence of additional heat treatment on the resulting corrosion and mechanical parameters. There was an isotonic solution used for the simulation of the human body and a diluted sulfuric acid solution for the study of intergranular corrosion damage of the tested samples. There were significant microstructural changes found for each type of heat treatment at 650 and 1050 °C, which resulted in different corrosion properties of the tested samples. There were changes of corrosion potential, corrosion rate and polarization resistance found by the potentiodynamic polarization method. With regard to these results, the most appropriate heat treatment can be applied to applications with intended use in medicine.

RESUMEN

The present paper deals with the investigation and comparison of the influence of scanning strategy on residual stress in the selective laser melting (SLM) process. For the purpose of the experiment, bridge geometry samples were printed by a 3D metal printer, which exhibited tension after cutting from the substrate, slightly bending the samples toward the laser melting direction. Samples were produced with the variation of process parameters and with a change in scanning strategy which plays a major role in stress generation. It was evaluated using the Bridge Curvature Method (BCM) and optical microscopy. At the end, a recommendation was made.
