As a polymer molding technology developed in recent years, ultrasonic plasticizing micro-injection molding has great advantages in the manufacture of micro-nano parts by virtue of low energy consumption, less material waste and reduced filling resistance. However, the process and mechanism of transient viscoelastic heating for polymers under ultrasonic high-frequency hammering are unclear. The innovation of this research is that a combination of experiment and MD (molecular dynamics) simulation was adopted to study the transient viscoelastic thermal effect and microscopic behavior of polymers with different process parameters. To be more specific, a simplified heat generation model was first established and high-speed infrared thermal imaging equipment was applied to collect temperature data. Then, a single factor experiment was conducted to investigate the heat generation of a polymer rod with various process parameters (plasticizing pressure, ultrasonic amplitude and ultrasonic frequency). Finally, the thermal behavior during the experiment was supplemented and explained by MD simulation. The results showed that changes in ultrasonic process parameters produce different forms of heat generation, and there are three forms of heat generation, which are dominant heat generation at the ultrasonic sonotrode head end, dominant heat generation at the plunger end, and simultaneous heat generation at the ultrasonic sonotrode head end and the plunger end.

An effective method to control the non-linear shrinkage of micro-injection molded small-module plastic gears by combining multi-objective optimization with Moldflow simulation is proposed. The accuracy of the simulation model was verified in a micro-injection molding experiment using reference process parameters. The maximum shrinkage (Y1), volume shrinkage (Y2), addendum diameter shrinkage (Y3), and root circle diameter shrinkage (Y4) were utilized as optimization objectives to characterize the non-linear shrinkage of the studied gear. An analysis of the relationship between key process parameters and the optimization objectives was undertaken using a second-order response surface model (RSM-Quadratic). Finally, multi-objective optimization was carried out using the non-dominated sorting genetic algorithm-II (NSGA-II). The error rates for the key shrinkage dimensions were all below 2%. The simulation results showed that the gear shrinkage variables, Y1, Y2, Y3, and Y4, were reduced by 5.60%, 8.23%, 11.71%, and 11.39%, respectively. Moreover, the tooth profile inclination deviation (fHαT), the profile deviation (ffαT), and the total tooth profile deviation (FαT) were reduced by 47.57%, 23.43%, and 49.96%, respectively. Consequently, the proposed method has considerable potential for application in the high-precision and high-efficiency manufacture of small-module plastic gears.

Wall slip directly affects the molding quality of plastic parts by influencing the stability of the filling flow field during micro injection molding. The accurate modeling of wall slip in nanochannels has been a great challenge for pseudoplastic polymer melts. Here, an effective modeling method for polymer melt flow in nanochannels based on united-atom molecular dynamics simulations is presented. The effects of driving forces and wall-fluid interactions on the behavior of polyethylene melt under Poiseuille flow conditions were investigated by characterizing the slip velocity, dynamics information of the flow process, and spatial configuration parameters of molecular chains. The results indicated that the united-atom molecular dynamics model could better describe the pseudoplastic behavior in nanochannels than the commonly used finitely extensible nonlinear elastic (FENE) model. It was found that the slip velocity could be increased with increasing driving force and show completely opposite variation trends under different orders of magnitude of the wall-fluid interactions. The influence mechanism was interpreted by the density distribution and molecular chain structure parameters, including disentanglement and orientation, which also coincides with the change in the radius of gyration.

Injection molding is one of the most promising technologies for the large-scale production and application of polymeric microfluidic chips. The multi-objective optimization of injection molding process for substrate and cover plate on protein electrophoresis microfluidic chip is performed to solve the problem that the forming precision is difficult to coordinate because of the cross-scale structure characteristics for chip in this paper. The innovation for this research is that an optimization approach and a detailed fuzzy rule determination method are proposed in multi-objective optimization for protein electrophoresis microfluidic chip. In more detail, firstly, according to the number and level of process parameters, the orthogonal experimental design is carried out. Then, the experiments are performed. Secondly, the grey relational analysis (GRA) approach is employed to process the response data to gain the grey relational coefficient (GRC). Thirdly, the grey fuzzy decision making method which combines triangular membership function and gaussian membership function is adopted to obtain the grey fuzzy grade (GFG). After that, the optimal scheme of process parameters was predicted by the grey fuzzy grade analysis. Finally, the superiority of Taguchi grey fuzzy decision making method are verified by comparing the results of original scheme, optimal scheme and prediction scheme. As a result, compared with the original design, the residual stress of substrate plate (RSS), residual stress of cover plate (RSC), warpage of substrate plate (WS), warpage of cover plate (WC) and replication fidelity of microchannel for substrate plate (RFM) on the prediction scheme for Taguchi grey fuzzy decision making method were reduced by 32.816%, 29.977%, 88.571%, 74.390% and 46.453%, respectively.

The acoustic melt stream velocity field, total force, and trajectory of fluorescent particles in the plasticizing chamber were analyzed using finite element simulation to investigate the acoustic streaming and mixing characteristics in ultrasonic plasticization micro-injection molding (UPMIM). The fluorescence intensity of ultrasonic plasticized samples containing thermoplastic polymer powders and fluorescent particles was used to determine the correlation between UPMIM process parameters and melt mixing characteristics. The results confirm that the acoustic streaming driven mixing occurs in ultrasonic plasticization and could provide similar shear stirring performance as the screw in traditional extrusion/injection molding. It was found that ultrasonic vibrations can cause several melt vortices to develop in the plasticizing chamber, with the melt rotating around the center of the vortex. With increasing ultrasonic amplitude, the melt stream velocity was shown to increase while retaining the trace, which could be altered by modulating other parameters. The fluorescent particles are subjected to a two-order-of-magnitude stronger Stokes drag force than the acoustic radiation force. The average fluorescence intensity was found to be adversely related to the distance from the sonotrodes' end surface, and fluorescence particles were more equally distributed at higher parameter levels.

Understanding the properties of polymer-metal interfacial friction is critical for accurate prototype design and process control in polymer-based advanced manufacturing. The transient polymer-metal interfacial friction characteristics are investigated using united-atom molecular dynamics in this study, which is under the boundary conditions of single sliding friction (SSF) and reciprocating sliding friction (RSF). It reflects the polymer-metal interaction under the conditions of initial compaction and ultrasonic vibration, so that the heat generation mechanism of ultrasonic plasticization microinjection molding (UPMIM) is explored. The contact mechanics, polymer segment rearrangement, and frictional energy transfer features of polymer-metal interface friction are investigated. The results reveal that, in both SSF and RSF modes, the sliding rate has a considerable impact on the dynamic response of the interfacial friction force, where the amplitude has a response time of about 0.6 ns to the friction. The high frequency movement of the polymer segment caused by dynamic interfacial friction may result in the formation of a new coupled interface. Frictional energy transfer is mainly characterized by dihedral and kinetic energy transitions in polymer chains. Our findings also show that the ultrasonic amplitude has a greater impact on polymer-metal interfacial friction heating than the frequency, as much as it does under ultrasonic plasticizing circumstances on the homogeneous polymer-polymer interface. Even if there are differences in thermophysical properties at the heterointerface, transient heating will still cause heat accumulation at the interface with a temperature difference of around 35 K.

Capillary rheometers have been widely used for the rheological measurement of polymer melts. However, when micro capillary dies are used, the results are usually neither accurate nor consistent, even under the same measurement conditions. In this work, theoretical modeling and experimental studies were conducted for a more profound understanding of the mechanism by which the initial and boundary conditions influence the inaccuracy in the apparent shear viscosity determination with micro capillary dies (diameters: 500 µm, 200 µm, 100 µm). The results indicate that the amount of polymer initially in the barrel, the pre-compaction pressure and the capillary die diameter have a significant influence on the development of the micro scale inlet pressure, which directly determines the accuracy of the measurement at low and medium shear rates. The varying melt compressibility was confirmed to be the main factor directly related to the inaccuracy in the micro scale apparent shear viscosity determination. It is suggested that measures such as reducing the amount of polymer initially in the barrel and increasing the pre-compaction pressure could be used to reduce the measurement inaccuracy.

With the wide application of Micro-Electro-Mechanical Systems (MEMSs), especially the rapid development of wearable flexible electronics technology, the efficient production of micro-parts with thermoplastic polymers will be the core technology of the harvesting market. However, it is significantly restrained by the limitations of the traditional micro-injection-molding (MIM) process, such as replication fidelity, material utilization, and energy consumption. Currently, the increasing investigation has been focused on the ultrasonic-assisted micro-injection molding (UAMIM) and ultrasonic plasticization micro-injection molding (UPMIM), which has the advantages of new plasticization principle, high replication fidelity, and cost-effectiveness. The aim of this review is to present the latest research activities on the action mechanism of power ultrasound in various polymer micro-molding processes. At the beginning of this review, the physical changes, chemical changes, and morphological evolution mechanism of various thermoplastic polymers under different application modes of ultrasonic energy field are introduced. Subsequently, the process principles, characteristics, and latest developments of UAMIM and UPMIM are scientifically summarized. Particularly, some representative performance advantages of different polymers based on ultrasonic plasticization are further exemplified with a deeper understanding of polymer-MIM relationships. Finally, the challenges and opportunities of power ultrasound in MIM are prospected, such as the mechanism understanding and commercial application.

In situ injection molding of continuous fiber reinforced thermoplastic composites is challenged by unbalanced dual-scale infiltration flow due to the pronounced capillary effect. In this paper, a general and efficient approach was proposed for dual-scale infiltration flow balancing based on numerical simulation. Specifically, Stokes and Brinkman equations were used to describe the infiltration flow in inter- and intra-fiber bundles. In particular, capillary pressure drop was integrated in the Brinkmann equation to consider the capillary effect. The infiltration flow front is tracked by the level set method. Numerical simulation and experimental results indicate that the numerical model can accurately demonstrate the unbalanced infiltration flow in inter- and intra-fiber bundles caused by the changes of the injection rate, the resin viscosity, the injection rate, the fiber volume fraction and the capillary number. In addition, the infiltration flow velocity in inter- and intra-fiber bundles can be efficiently tuned by the capillary number, which is mainly determined by the injection rate for a specified resin system. The optimal capillary numbers obtained by simulation and experiment are 0.022 and 0.026, which are very close to each other. Finally, one-dimensional in situ injection molding experiments with constant injection pressure were conducted to prepare fiber reinforced polymerized cyclic butylene terephthalate composite laminate with various flow rates along the infiltration direction. The experimental results confirmed that the lowest porosity and the highest interlaminar shear strength of the composite can only be obtained with the optimized capillary number, which is basically consistent with the simulation results.

This paper was aimed at finding out the solution to the problem of insufficient dimensional accuracy caused by non-linear shrinkage deformation during injection molding of small module plastic gears. A practical numerical approach was proposed to characterize the non-linear shrinkage and optimize the dimensional deviation of the small module plastic gears. Specifically, Moldflow analysis was applied to visually simulate the shrinkage process of small module plastic gears during injection molding. A 3D shrinkage gear model was obtained and exported to compare with the designed gear model. After analyzing the non-linear shrinkage characteristics, the dimensional deviation of the addendum circle diameter and root circle diameter was investigated by orthogonal experiments. In the end, a high-speed cooling concept for the mold plate and the gear cavity was proposed to optimize the dimensional deviation. It was confirmed that the cooling rate is the most influential factor on the non-linear shrinkage of the injection-molded small module plastic gears. The dimensional deviation of the addendum circle diameter and the root circle diameter can be reduced by 22.79% and 22.99% with the proposed high-speed cooling concept, respectively.

Frictional heat has been widely used in various polymer-based advanced manufacturing. The fundamental understanding of the thermodynamics of the interfacial friction of polymer bulk materials can help to avoid compromising the process controllability. In this work, we have performed united-atom molecular dynamics (MD) simulations to reveal the interfacial friction heating mechanism of amorphous polyethene (PE) in both the single sliding friction (SSF) and reciprocating sliding friction (RSF) modes. Different from the traditional view that the plastic deformation was the primary source of heat generation, the RSF process with no apparent plastic deformation in this work shows a better heat generation performance than SSF, where plastic deformation dominated the friction process. Our analysis uncovers that the mechanism of the interfacial friction heating enhancement in RSF can be attributed to the concentrated high-frequency chain motion related to molecular rearrangement, which is not clearly related to the deformation degree.

RESUMEN

Shear viscosity of the cyclic olefin copolymer (COC) plasticized by ultrasonic vibration energy is characterized by high pressure capillary rheometer. Two different plasticization modes were adopted to prepare the samples with an in-house developed prototype machine. Single-factor experiments were conducted to investigate the effects of ultrasonic energy on the shear viscosity. The influences of the processing parameters and the plasticization modes were analyzed and compared. The results showed that the shear viscosity of COC was reduced under various parameter combinations, and demonstrated a significant difference in the lower shear rate range in comparison with the control samples; the results of gel permeation chromatography (GPC) showed that the COC's number average molecular weight ( M ¯ n ) was decreased and the polymer dispersity index (PDI) was increased due to the plasticization by ultrasonic vibration energy. This could be further account for the decrease of the shear viscosity of COC. Moreover, the predominant ultrasonic parameter changed in different modes of plasticization according to the statistical analysis based on the Statistical Product and Service Solutions (SPSS) software.

Interfacial friction heating is one of the leading heat generation mechanisms during the initial stage of ultrasonic plasticization of polymer pellets, which has a significant influence on the subsequent viscoelastic heating according to our previous study. The interfacial friction angle and contact area of polymer pellets are critical boundary conditions for the analysis of interfacial frictional heating of polymer pellets. However, the duration of the interfacial friction heating is extremely short in ultrasonic plasticization, and the polymer pellets are randomly distributed in the cylindrical barrel, resulting in the characterization of the distribution of the interfacial friction angle and contact area to be a challenge. In this work, the interfacial friction angle of the polymer pellets in the partially plasticized samples of polymethyl methacrylate (PMMA), polypropylene (PP), and nylon66 (PA66) were characterized by a super-high magnification lens zoom 3D microscope. The influence of trigger pressure, plasticizing pressure, ultrasonic amplitude, and vibration time on the interfacial friction angle and the contact area of the polymer pellets were studied by a single factor experiment. The results show that the compaction degree of the plasticized samples could be enhanced by increasing the level of the process parameters. With the increasing parameter level, the proportion of interfacial friction angle in the range of 0-10° and 80-90° increased, while the proportion in the range of 30-60° decreased accordingly. The proportion of the contact area of the polymer pellets was increased up to 50% of the interfacial friction area which includes the upper, lower, and side area of the cylindrical plasticized sample.

The fluidity of a molten polymer plasticized by ultrasonic vibration was characterized by spiral flow testing based on an Archimedes spiral mold with microchannels. Mold inserts with various channel depths from 250 to 750 µm were designed and fabricated to represent the size effect under micro-scale. The effect of ultrasonic plasticizing parameters and the mold temperature on the flow length was studied to determine the rheological nature of polymers and control parameters. The results showed that the flow length decreased with reduced channel depth due to the size effect. By increasing ultrasonic amplitude, ultrasonic action time, plasticizing pressure, and mold temperature, the flow length could be significantly increased for both the amorphous polymer polymethyl methacrylate (PMMA) and the semi-crystalline polymers polypropylene (PP) and polyamide 66 (PA66). The enhanced fluidity of the ultrasonic plasticized polymer melt could be attributed to the significantly reduced shear viscosity.

Ultrasonic plasticizing of polymers for micro-injection molding has been proposed and studied for its unique potential in materials and energy-saving. In our previous work, we have demonstrated the characteristics of the interfacial friction heating mechanism in ultrasonic plasticizing of polymer granulates. In this paper, the other important heating mechanism in ultrasonic plasticizing, i.e., viscoelastic heating for amorphous polymer, was studied by both theoretical modeling and experimentation. The influence mechanism of several parameters, such as the initial temperature of the polymer, the ultrasonic frequency, and the ultrasonic amplitude, was investigated. The results from both numerical simulation and experimentation indicate that the heat generation rate of viscoelastic heating can be significantly influenced by the initial temperature of polymer. The glass transition temperature was found to be a significant shifting point in viscoelastic heating. The heat generation rate is relatively low at the beginning and can have a steep increase after reaching glass transition temperature. In comparison with the ultrasonic frequency, the ultrasonic amplitude has much greater influence on the heat generation rate. In light of the quantitative difference in the viscoelastic heating rate, the limitation of the numerical simulation was discussed in the aspect of the assumptions and the applied mathematical models.
