RESUMO

Additive manufacturing has revolutionized manufacturing across a spectrum of industries by enabling the production of complex geometries with unparalleled customization and reduced waste. Beginning as a rapid prototyping tool, additive manufacturing has matured into a comprehensive manufacturing solution, embracing a wide range of materials, such as polymers, metals, ceramics, and composites. This paper delves into the workflow of additive manufacturing, encompassing design, modeling, slicing, printing, and post-processing. Various additive manufacturing technologies are explored, including material extrusion, VAT polymerization, material jetting, binder jetting, selective laser sintering, selective laser melting, direct metal laser sintering, electron beam melting, multi-jet fusion, direct energy deposition, carbon fiber reinforced, laminated object manufacturing, and more, discussing their principles, advantages, disadvantages, material compatibilities, applications, and developing trends. Additionally, the future of additive manufacturing is projected, highlighting potential advancements in 3D bioprinting, 3D food printing, large-scale 3D printing, 4D printing, and AI-based additive manufacturing. This comprehensive survey aims to underscore the transformative impact of additive manufacturing on global manufacturing, emphasizing ongoing challenges and the promising horizon of innovations that could further elevate its role in the manufacturing revolution.

A new 3D-printable composite has been developed dedicated to electroanalytical applications. Two types of diamondised nanocarbons - detonation nanodiamonds (DNDs) and boron-doped carbon nanowalls (BCNWs) - were added as fillers in poly(lactic acid) (PLA)-based composites to extrude 3D filaments. Carbon black served as a primary filler to reach high composite conductivity at low diamondised nanocarbon concentrations (0.01 to 0.2 S/cm, depending on the type and amount of filler). The aim was to thoroughly describe and understand the interactions between the composite components and how they affect the rheological, mechanical and thermal properties, and electrochemical characteristics of filaments and material extrusion printouts. The electrocatalytic properties of composite-based electrodes, fabricated with a simple 3D pen, were evaluated using multiple electrochemical techniques (cyclic and differential pulse voltammetry and electrochemical impedance spectroscopy). The results showed that the addition of 5 wt% of any of the diamond-rich nanocarbons fillers significantly enhanced the redox process kinetics, leading to lower redox activation overpotentials compared with carbon black-loaded PLA. The detection of dopamine was successfully achieved through fabricated composite electrodes, exhibiting lower limits of detection (0.12 µM for DND and 0.18 µM for BCNW) compared with the reference CB-PLA electrodes (0.48 µM). The thermogravimetric results demonstrated that both DND and BCNW powders can accelerate thermal degradation. The presence of diamondised nanocarbons, regardless of their type, resulted in a decrease in the decomposition temperature of the composite. The study provides insight into the interactions between composite components and their impact on the electrochemical properties of 3D-printed surfaces, suggesting electroanalytic potential.

Medical 3D printing of anatomical models is being increasingly applied in healthcare facilities. The accuracy of such 3D-printed anatomical models is an important aspect of their overall quality control. The purpose of this research was to test whether the accuracy of a variety of anatomical models 3D printed using Material Extrusion (MEX) lies within a reasonable tolerance level, defined as less than 1-mm dimensional error. Six medical models spanning across anatomical regions (musculoskeletal, neurological, abdominal, cardiovascular) and sizes (model volumes ranging from ~ 4 to 203 cc) were chosen for the primary study. Three measurement landing blocks were strategically designed within each of the six medical models to allow high-resolution caliper measurements. An 8-cc reference cube was printed as the 7th model in the primary study. In the secondary study, the effect of model rotation and scale was assessed using two of the models from the first study. All models were 3D printed using an Ultimaker 3 printer in triplicates. All absolute measurement errors were found to be less than 1 mm with a maximum error of 0.89 mm. The maximum relative error was 2.78%. The average absolute error was 0.26 mm, and the average relative error was 0.71% in the primary study, and the results were similar in the secondary study with an average absolute error of 0.30 mm and an average relative error of 0.60%. The relative errors demonstrated certain patterns in the data, which were explained based on the mechanics of MEX 3D printing. Results indicate that the MEX process, when carefully assessed on a case-by-case basis, could be suitable for the 3D printing of multi-pathological anatomical models for surgical planning if an accuracy level of 1 mm is deemed sufficient for the application.

This paper focuses on three main issues regarding Material Extrusion (MEX) Additive Manufacturing (AM) of thermoplastic composites reinforced by pre-functionalized continuous Nickel-Titanium (NiTi) wires: (i) Evaluation of the effect of the MEX process on the properties of the pre-functionalized NiTi, (ii) evaluation of the mechanical and thermal behavior of the composite material during usage, (iii) the inspection of the parts by Non-Destructive Testing (NDT). For this purpose, an optical fiber sensing network, based on fiber Bragg grating and a cascaded optical fiber sensor, was successfully embedded during the 3D printing of a polylactic acid (PLA) matrix reinforced by NiTi wires. Thermal and mechanical perturbations were successfully registered as a consequence of thermal and mechanical stimuli. During a heating/cooling cycle, a maximum contraction of ≈100 µm was detected by the cascaded sensor in the PLA material at the end of the heating step (induced by Joule effect) of NiTi wires and a thermal perturbation associated with the structural transformation of austenite to R-phase was observed during the natural cooling step, near 33.0 °C. Regarding tensile cycling tests, higher increases in temperature arose when the applied force ranged between 0.7 and 1.1 kN, reaching a maximum temperature variation of 9.5 ± 0.1 °C. During the unload step, a slope change in the temperature behavior was detected, which is associated with the material transformation of the NiTi wire (martensite to austenite). The embedded optical sensing methodology presented here proved to be an effective and precise tool to identify structural transformations regarding the specific application as a Non-Destructive Testing for AM.

With recent developments in additive manufacturing (AM), new possibilities for fabricating smart structures have emerged. Recently, single-process fused-filament fabrication (FFF) sensors for dynamic mechanical quantities have been presented. Sensors measuring dynamic mechanical quantities, like strain, force, and acceleration, typically require conductive filaments with a relatively high electrical resistivity. For fully embedded sensors in single-process FFF dynamic structures, the connecting electrical wires also need to be printed. In contrast to the sensors, the connecting electrical wires have to have a relatively low resistivity, which is limited by the availability of highly conductive FFF materials and FFF process conditions. This study looks at the Electrifi filament for applications in printed electrical conductors. The effect of the printing-process parameters on the electrical performance is thoroughly investigated (six parameters, >40 parameter values, >200 conductive samples) to find the highest conductivity of the printed conductors. In addition, conductor embedding and post-printing heating of the conductive material are researched. The experimental results helped us to understand the mechanisms of the conductive network's formation and its degradation. With the insight gained, the optimal printing strategy resulted in a resistivity that was approx. 40% lower than the nominal value of the filament. With a new insight into the electrical behavior of the conductive material, process optimizations and new design strategies can be implemented for the single-process FFF of functional smart structures.

In the current study a 3D-printable system was developed, based on natural, food-grade and nontoxic materials that may be used as a platform technology to host cannabinoids, and more specifically CBD for medicinal purposes. Pectin and honey were combined toward the fabrication of 3D printable inks that form solid structures upon drying. This model food-grade 3D-printed system was evaluated as a host matrix for the incorporation of CBD, in the form of inclusion complexes with ß-cyclodextrins. The prepared solid inclusion complexes were characterized by means of Differential Scanning Calorimetry (DSC), Fourier-Transform Infrared (FTIR) and Thermogravimetric Analysis (TGA) complemented with phase solubility studies and in vitro release of the ß-CD/CBD complex. The release behavior of CBD from the 3D printed formulations was assessed in simulated gastric fluid (SGF), simulated intestinal fluid (SIF) and simulated colonic fluid (SCF). The results shown that that the highest release rates of CBD were obtained in SCF medium, with minor release in SGF and SIF media.

RESUMO

There are 7 categories of additive manufacturing (AM) technologies, and a wide variety of materials can be used to build a CAD 3D object. The present article reviews the main AM processes for polymers for dental applications: stereolithography (SLA), digital light processing (DLP), material jetting (MJ), and material extrusion (ME). The manufacturing process, accuracy, and precision of these methods will be reviewed, as well as their prosthodontic applications.

Material extrusion has shown promise in the fabrication of biocompatible scaffolds for tissue engineering using medical biodegradable hydrogel materials. However, the uncontrollable shape of prepared 3D architecture decelerates the development of large-size complex hydrogel models for the fabrication of human-scale tissue or organs. A primary cause of the collapse as well as shrinkage of prepared architectures is the uncontrollable ambient temperature distribution during the extruding process for hydrogel materials. Therefore, there is a need to accurately control the temperature gradient in the printing space during the material extrusion. The study proposed a novel temperature-controlled substrate configuration with a multilayered enclosure, by which the temperature gradient in the printing space can be regulated by varying the height as well as the internal diameter of the enclosure. Subsequently, a finite element simulation model, as well as a self-developed temperature measuring device, was established to numerically and experimentally investigate the temperature distribution in the printing space. Furthermore, printing trials were implemented on the novel substrate. The collapse of 3D architectures was successfully avoided, and the height of scaffolds was improved obviously from 2.21 mm to 13.24 mm.

Additive Manufacturing (AM) enables the automated production of complex geometries with low waste and lead time, notably through Material Extrusion (MEX). This study explores Large Format Additive Manufacturing (LFAM) with carbon fiber-reinforced polyaryletherketones (PAEK), particularly a slow crystallizing grade by Victrex. The research investigates how extrusion parameters affect the mechanical properties of the printed parts. Key parameters include line width, layer height, layer time, and extrusion temperature, analyzed through a series of controlled experiments. Thermal history during printing, including cooling rates and substrate temperatures, was monitored using thermocouples and infrared cameras. The crystallization behavior of PAEK was replicated in a Differential Scanning Calorimetry (DSC) setup. Mechanical properties were evaluated using three-point bending tests to analyze the impact of thermal conditions at the deposition interface on interlayer bonding and overall part strength. The study suggests aggregated metrics, enthalpy deposition rate and shear rate under the nozzle, that should be maximized to enhance mechanical performance. The findings show that the common practice of setting fixed layer times falls short of ensuring repeatable part quality.

Inflatable structures, promising for future deep space exploration missions, are vulnerable to damage from micrometeoroid and orbital debris impacts. Polyvinylidene fluoride-trifluoroethylene (PVDF-trFE) is a flexible, biocompatible, and chemical-resistant material capable of detecting impact forces due to its piezoelectric properties. This study used a state-of-the-art material extrusion system that has been validated for in-space manufacturing, to facilitate fast-prototyping of consistent and uniform PVDF-trFE films. By systematically investigating ink synthesis, printer settings, and post-processing conditions, this research established a comprehensive understanding of the process-structure-property relationship of printed PVDF-trFE. Consequently, this study consistently achieved the printing of PVDF-trFE films with a thickness of around 40 µm, accompanied by an impressive piezoelectric coefficient of up to 25 pC N-1. Additionally, an all-printed dynamic force sensor, featuring a sensitivity of 1.18 V N-1, was produced by mix printing commercial electrically-conductive silver inks with the customized PVDF-trFE inks. This pioneering on-demand fabrication technique for PVDF-trFE films empowers future astronauts to design and manufacture piezoelectric sensors while in space, thereby significantly enhancing the affordability and sustainability of deep space exploration missions.

Additive manufacturing (AM) has gained significant attention in recent years owing to its ability to fabricate intricate shapes and structures that are often challenging or unattainable using conventional manufacturing techniques. This high-quality development trend entails higher requirements for the structural design of 3D printers. In this study, polylactic acid (PLA) and acrylonitrile butadiene styrene (ABS) filaments were fed through a heated extrusion nozzle, which melted the material and deposited it onto a build platform. This study's objectives are high-gravitational material extrusion (HG-MEX) systems development, analyzing the high gravity influences on the flow behavior of materials during extrusion, and understanding the effects of gravitational on material flow and overall extrusion performance. HG-MEX systems have great potential for addressing various challenges in additive manufacturing, such as precise manufacturing. The highlight of the progress is that we developed an HG-MEX system and applied surface science to material extrusion in different gravity. We established a system and obtained results on different gravity, we analyzed the analogy between different gravity phenomena. We analyzed the interplay between the behavior of the fabricated parts and gravity. We analyzed high gravity effects on extrusion processes. The results confirmed the characteristics and feasibility of the developed system. The results suggest that a material extrusion line operating under 15 G conditions resulted in better printing quality compared to one operating under 1 G conditions. This observation implies that high gravity had a positive effect on the extrusion process, leading to improved material extrusion performance.

Alternative approaches to laser fusion for the additive manufacturing (AM) of metals are often hampered by the need for long sintering cycles. Typical sintering cycles require heating at temperatures above 80% of the melting point for several hours. The process is time- and energy-consuming, particularly when high-melting materials are involved. Applying pressure can drastically reduce the time and temperature required for densification. Recently, a particular kind of pressure-assisted sintering process known as spark plasma sintering (SPS) or field-assisted sintering (FAST) received considerable attention in academia and industry due to its ability to enhance densification. However, conventional SPS/FAST techniques cannot be directly applied to the densification of objects presenting a complex geometry. This work shows how a modified SPS/FAST setup, operating in a pseudoisostatic mode, can be used for debinding and sinter objects produced by material extrusion. This approach can be applied to metals and metal-based and ceramic-based composites when their geometry does not include closed cavities. Depending on the characteristics of the pressure-transfer medium, some level of anisotropy in the volume reduction associated with the densification can be observed. Still, it can easily be corrected by appropriately compensating sintering deformation during printing. Using this approach, the time required for the debinding and sintering can be reduced considerably. It represents an alternative approach to the AM of a wide range of inorganic materials characterized by a relatively low-cost, high material flexibility, and low environmental impact.

Multimaterial additive manufacturing is expanding the design space realizable with 3D printing, yet is largely constrained to sequential deposition of each individual material. The ability to coextrude two materials and change the ratio of materials while printing would enable custom-tailored polymer composites. Here, the evolution of a dynamic material coextrusion process for additive manufacturing capable of printing any ratio between and including two neat input materials is described across 3 hot-end generations and 14 implemented design iterations. The designs evolved with increased understanding of manufacturing constraints associated with the additive manufacturing of metal components with internal flow bore diameters on the order of 2 mm and typical bore length around 50 mm. The second generation overcame this issue by partitioning the design into two pieces to locate the flow channel geometry at the interface between the components so that the details could be easily printed on the components' external surfaces. The third concept generation then focused on minimizing flow channel volume to reduce the average length when transitioning between materials by 92%. The third-generation design was also used to investigate the improvements in dimensional stability during annealing of acrylonitrile butadiene styrene (ABS) made possible by coextruding ABS with a polycarbonate (PC) core. The standard deviation of part shrinkage after annealing was 7.08% for the neat ABS but reduced to 0.24% for the coextruded ABS/PC components.

Additive manufacturing is very important due to its potential to build components and products using high-performance materials. The filament-based 3D printing of ceramics is investigated, revealing significant developments and advancements in ceramic material extrusion technology in recent years. Researchers employ several typologies of ceramics and binders to achieve fully dense products. The design of the filament and the necessary technological adaptations for 3D printing are fully investigated. From a material perspective, this paper reviews and analyzes the recent developments in additive manufacturing of material-extruded ceramics products, pointing out the performance and properties achieved with different material-binder combinations. The main gaps to be filled and recommendations for future developments in this field are reported.

Amongst the range of bioprinting technologies currently available, bioprinting by material extrusion is gaining increasing popularity due to accessibility, low cost, and the absence of energy sources, such as lasers, which may significantly damage the cells. New applications of extrusion-based bioprinting are systematically emerging in the biomedical field in relation to tissue and organ fabrication. Extrusion-based bioprinting presents a series of specific challenges in relation to achievable resolutions, accuracy and speed. Resolution and accuracy in particular are of paramount importance for the realization of microstructures (for example, vascularization) within tissues and organs. Another major theme of research is cell survival and functional preservation, as extruded bioinks have cells subjected to considerable shear stresses as they travel through the extrusion apparatus. Here, an overview of the main available extrusion-based printing technologies and related families of bioprinting materials (bioinks) is provided. The main challenges related to achieving resolution and accuracy whilst assuring cell viability and function are discussed in relation to specific application contexts in the field of tissue and organ fabrication.

Filament-based material extrusion (MEX) represents one of the most commonly used additive manufacturing techniques for polymer materials. In a special variation of this process, highly filled polymer filaments are used to create metal parts via a multi-step process. The challenges associated with creating a dense final part are versatile due to the different and partly contrary requirements of the individual processing steps. Especially for processing in MEX, the compound must show sufficiently low viscosity, which is often achieved by the addition of wax. However, wax addition also leads to a significant reduction in ductility. This can cause filaments to break, which leads to failure of the MEX process. Therefore, the present study investigates the influence of different ethylene-propylene copolymers (EPCs) with varying ethylene contents as a ductility-enhancing component within the feedstock to improve filament processing behavior. The resulting feedstock materials are evaluated regarding their mechanical, thermal and debinding behavior. In addition, the processability in MEX is assessed. This study shows that a rising ethylene content within the EPC leads to a higher ductility and an enhanced filament flexibility while also influencing the crystallization behavior of the feedstock. For the MEX process, an ethylene fraction of 12% within the EPC was found to be the optimum regarding processability for the highly filled filaments in MEX and the additional processing steps to create sintered metal parts.

The widespread use of conventional plastics in various industries has resulted in increased oil consumption and environmental pollution. To address these issues, a combination of plastic recycling and the use of biodegradable plastics is essential. Among biodegradable polymers, poly butylene adipate-co-terephthalate (PBAT) has attracted significant attention due to its favorable mechanical properties and biodegradability. In this study, we investigated the potential of using PBAT for direct pellet printing, eliminating the need for filament conversion. To determine the optimal printing temperature, three sets of tensile specimens were 3D-printed at varying nozzle temperatures, and their mechanical properties and microstructure were analyzed. Additionally, dynamic mechanical thermal analysis (DMTA) was conducted to evaluate the thermal behavior of the printed PBAT. Furthermore, we designed and printed two structures with different infill percentages (40% and 60%) to assess their compressive strength and energy absorption properties. DMTA revealed that PBAT's glass-rubber transition temperature is approximately -25 °C. Our findings demonstrate that increasing the nozzle temperature enhances the mechanical properties of PBAT. Notably, the highest nozzle temperature of 200 °C yielded remarkable results, with an elongation of 1379% and a tensile strength of 7.5 MPa. Moreover, specimens with a 60% infill density exhibited superior compressive strength (1338 KPa) and energy absorption compared with those with 40% infill density (1306 KPa). The SEM images showed that with an increase in the nozzle temperature, the quality of the print was greatly improved, and it was difficult to find microholes or even a layered structure for the sample printed at 200 °C.

The mechanical properties of polylactic acid (PLA), polyethylene terephthalate glycol (PETG), and PLA/PETG structures manufactured using the multi-material additive manufacturing (MMAM) method were studied in this work. Material extrusion additive manufacturing was used to print PLA/PETG samples with various PLA and PETG layer numbers. By varying the top and bottom layer numbers of two thermoplastics, the effect of layer number on the mechanical properties of 3D-printed structures was investigated. The chemical and thermal characteristics of PLA and PETG were investigated using Fourier transform infrared spectroscopy and differential scanning calorimetry. Tensile and flexural strength of 3D-printed PLA, PETG, and PLA/PETG samples were determined using tensile and three-point bending tests. The fracture surfaces of the samples were evaluated using optical microscopy. The results indicated that multi-material part containing 13 layers of PLA and 3 layers of PETG exhibited the highest ultimate tensile strength (65.4 MPa) and a good flexural strength (91.4 MPa). MMAM was discovered to be a viable way for producing PLA/PETG materials with great mechanical performance.

This work evaluates the potential for foamable polymer filaments to be used to make lightweight, energy-absorbing structures using additive manufacturing. To achieve this, a commercial, foamable polylactic acid filament was extruded using a material extrusion process to make parts for compression testing. It was found that a maximum foam expansion could be achieved at an extrusion nozzle temperature of 220°C, but that to achieve dimensional accuracy, the material flow rate through the nozzle had to be adjusted by decreasing the extrusion multiplier value. In a novel approach, accurate and faster builds could be achieved by decreasing the infill instead. When compared with porous structures achieved by using partial infilling instead or as well as foaming, all materials were found to follow the same power-law function of the solid fraction. These trends indicated that the mechanical response was, within experimental scatter, a function of the overall solid fraction and not influenced by whether the porosity was within or between the raster lines. Although there was no apparent benefit to the mechanical performance in introducing porosity into a polymer by foaming, foamable filaments are desirable if stiff, lightweight structures with low fractions of interconnected porosity are required and can be used in combination with infilling to produce low-density structures that would be highly suitable for cores in novel lightweight sandwich structures.

Structure-property-process relationships are a controlling factor in the performance of materials. This offers opportunities in emerging areas, such as stretchable conductors, to control process conditions during printing to enhance performance. Herein, by systematically tuning direct ink write (DIW) process parameters, the electrical conductivity of multiphase liquid metal (LM)-silver stretchable conductors is increased by a maximum of 400% to over 1.06 × 106 S·m-1. This is achieved by modulating the DIW print velocity, which enables the in situ elongation, coalescence, and percolation of these multiphase inclusions during printing. These DIW printed filaments are conductive as fabricated and are soft (modulus as low as 1.1 MPa), stretchable (strain limit >800%), and show strain invariant conductivity up to 80% strain. These capabilities are demonstrated through a set of electromagnetic induction coils that can transfer power wirelessly through air and water, even under deformation. This work provides a methodology to program properties in stretchable conductors, where the combination of material composition and process parameters leads to greatly enhanced performance. This approach can find use in applications such as soft robots, soft electronics, and printed materials for deformable, yet highly functional devices.
