RESUMO

In this study, the research on 316L steel manufactured additively using two commercially available techniques, Material Extrusion (MEX) and Laser Powder Bed Fusion of Metals (PBF-LB/M), were compared. The additive manufacturing (AM) process based on powder bed synthesis is of great interest in the production of metal parts. One of the most interesting alternatives to PBF-LB/M, are techniques based on material extrusion due to the significant initial cost reduction. Therefore, the paper compares these two different methods of AM technologies for metals. The investigations involved determining the density of the printed samples, assessing their surface roughness in two printing planes, examining their microstructures including determining their porosity and density, and measuring their hardness. The tests carried out make it possible to determine the durability, and quality of the obtained sample parts, as well as to assess their strength. The conducted research revealed that samples fabricated using the PBF-LB/M technology exhibited approximately 3% lower porosity compared to those produced using the MEX technology. Additionally, it was observed that the hardness of PBF-LB/M samples was more than twice as high as that of the samples manufactured using the MEX technology.

Purpose: The paper describes the design concept and findings from technological and initial clinical trials conducted to develop a helmet for non-invasive oxygen therapy using positive pressure, known as hCPAP (Helmet Continuous Positive Airway Pressure). Methods: The study utilized PET-G filament, a recommended material for medical applications, along with the FFF 3D printing technique. Additional technological investigations were performed for the production of fitting components. The authors proposed a parameter identification method for 3D printing, which reduced the time and cost of the study while ensuring high mechanical strength and quality of the manufactured elements. Results: The proposed 3D printing technique facilitated the rapid development of an ad hoc hCPAP device, which was utilized in preclinical testing and treatment of Covid-19 patients, and yielded positive results. Based on the promising outcomes of the preliminary tests, further development of the hCPAP device's current version was pursued. Conclusion: The proposed approach offered a crucial benefit by significantly reducing the time and costs involved in developing customized solutions to aid in the fight against the Covid-19 pandemic.

The paper shows the results related to regeneration possibilities analysis of a damaged slider removed from a hydraulic splitter that was repaired using additive manufacturing (AM), laser-based powder bed fusion of metals (PBF-LB/M) technology. The results demonstrate the high quality of the connection zone between the original part and the regenerated zone. The hardness measurement conducted at the interface between the two materials indicated a significant increase equal to 35% by using the M300 maraging steel, as a material for regeneration. Additionally, the use of digital image correlation (DIC) technology enabled the identification of the area where the largest deformation occurred during the tensile test, which was out of the connection zone between the two materials.

Products produced by additive manufacturing (AM) seek to exploit net shape manufacturing by eliminating or minimizing post-process stages such as machining. However, many applications which include turbo machinery components with tight dimensional tolerances and a smooth surface finish will require at least a light machine finishing stage. This paper investigates the machinability of the additively fabricated INCONEL718 (IN718) alloy produced by laser melting powder bed fusion (LM-PBF) with different levels of spherical porosity in the microstructure. The literature suggests that the band width for laser energy density, which combines the various scan process parameters to obtain a low spherical type porosity in the LM-PBF IN718 alloy (~1%), has wide breadth. With the increasing laser energy density and above a threshold, there is a rapid increase in the spherical pore size. In this paper, three tube samples each with different levels of spherical porosity were fabricated by varying the laser energy density for LM-PBF of the IN718 alloy within the stable and higher energy density range and the porosity measured. A low laser energy density was avoided due to balling up, which promotes highly irregular lack of fusion defects and poor consolidation within the alloy microstructure. An orthogonal turning test instrumented, with a three-component dynamometer to measure the cutting forces, was performed on AM produced IN718 tube samples under light cut conditions to simulate a finish machining process. The orthogonal turning tests were also performed on a tube sample obtained from the wrought extruded stock. The machining process parameters, which were studied include varying the cutting speed at three levels, at a fixed feed and under dry cut conditions for a short duration to avoid the tool wear. The results obtained were discussed and a notable finding was the higher rate of built-up-edge formation on the tool tip from the AM samples with a higher porosity and especially at a higher cutting speed. The paper also discusses the mechanisms that underpin the findings.

The main aim of this article is the analysis of the deformation process of regular cell structures under quasi-static load conditions. The methodology used in the presented investigations included a manufacturability study, strength tests of the base material as well as experimental and numerical compression tests of developed regular cellular structures. A regular honeycomb and four variants with gradually changing topologies of different relative density values have been successfully designed and produced in the TPU-Polyflex flexible thermoplastic polyurethane material using the Fused Filament Fabrication (FFF) 3D printing technique. Based on the results of performed technological studies, the most productive and accurate 3D printing parameters for the thermoplastic polyurethane filament were defined. It has been found that the 3D printed Polyflex material is characterised by a very high flexibility (elongation up to 380%) and a non-linear stress-strain relationship. A detailed analysis of the compression process of the structure specimens revealed that buckling and bending were the main mechanisms responsible for the deformation of developed structures. The Finite Element (FE) method and Ls Dyna software were used to conduct computer simulations reflecting the mechanical response of the structural specimens subjected to a quasi-static compression load. The hyperelastic properties of the TPU material were described with the Simplified Rubber Material (SRM) constitutive model. The proposed FE models, as well as assumed initial boundary conditions, were successfully validated. The results obtained from computer simulations agreed well with the data from the experimental compression tests. A linear relationship was found between the relative density and the maximum strain energy value.

Nine variants of regular lattice structures with different relative densities have been designed and successfully manufactured. The produced structures have been subjected to geometrical quality control, and the manufacturability of the implemented selective laser melting (SLM) technique has been assessed. It was found that the dimensions of the produced lattice struts differ from those of the designed struts. These deviations depend on the strut orientation in relation to the specimen-building direction. Additionally, the microstructures and phase compositions of the obtained structures were characterized and compared with those of conventionally produced 316L stainless steel. The microstructure analysis and X-ray diffraction (XRD) patterns revealed a single austenite phase in the SLM samples. Both a certain broadening and a displacement of the austenite peaks were observed due to residual stresses and a crystallographic texture induced by the SLM process. Furthermore, the mechanical behavior of the lattice structure material has been defined. It was demonstrated that under both quasi-static and dynamic testing, lattice structures with high relative densities are stretch-dominated, whereas those with low relative densities are bending-dominated. Moreover, the linear dependency between the value of energy absorption and relative density under dynamic loading conditions has been established.

The main aim of this study was to investigate the influence of different energy density values used for the additively manufactured elements using selective laser melting (SLM).The group of process parameters considered was selected from the first-stage parameters identified in preliminary research. Samples manufactured using three different sets of parameter values were subjected to static tensile and compression tests. The samples were also subjected to dynamic Split-Hopkinson tests. To verify the microstructural changes after the dynamic tests, microstructural analyses were conducted. Additionally, the element deformation during the tensile tests was analyzed using digital image correlation (DIC). To analyze the influence of the selected parameters and verify the layered structure of the manufactured elements, sclerometer scratch hardness tests were carried out on each sample. Based on the research results, it was possible to observe the porosity growth mechanism and its influence on the material strength (including static and dynamic tests). Parameters modifications that caused 20% lower energy density, as well as elongation of the elements during tensile testing, decreased twice, which was strictly connected with porosity growth. An increase of energy density, by almost three times, caused a significant reduction of force fluctuations differences between both tested surfaces (parallel and perpendicular to the building platform) during sclerometer hardness testing. That kind of phenomenon had been taken into account in the microstructure investigations before and after dynamic testing, where it had been spotted as a positive impact on material deformations based on fused material formation after SLM processing.

Laser Engineered Net Shaping (LENSTM) is currently a promising and developing technique. It allows for shortening the time between the design stage and the manufacturing process. LENS is an alternative to classic metal manufacturing methods, such as casting and plastic working. Moreover, it enables the production of finished spatial structures using different types of metallic powders as starting materials. Using this technology, thin-walled honeycomb structures with four different cell sizes were obtained. The technological parameters of the manufacturing process were selected experimentally, and the initial powder was a spherical Ti6Al4V powder with a particle size of 45-105 µm. The dimensions of the specimens were approximately 40 × 40 × 10 mm, and the wall thickness was approximately 0.7 mm. The geometrical quality and the surface roughness of the manufactured structures were investigated. Due to the high cooling rates occurring during the LENS process, the microstructure for this alloy consists only of the martensitic α' phase. In order to increase the mechanical parameters, it was necessary to apply post processing heat treatment leading to the creation of a two-phase α + ß structure. The main aim of this investigation was to study the energy absorption of additively manufactured regular cellular structures with a honeycomb topology under static and dynamic loading conditions.
